I've been working on this for a bit but haven't had a chance to post. I really didn't have the room for a full size replica of Han in Carbonite so I decided to make one at 1/3 scale. I started by sculpting Han out of Super Sculpey.

It was tough getting the likeness, it was the first time I had tried anything like that. For a reference I purchased a cast of the original prop.
I learned a trick from one of the EFX forums online. I took a picture of my sculpture and one of the prop and super imposed them over eachother in Photoshop. This really helped show where things where right and wrong. I also did a side by side comparison.

After I was happy with the sculpture I moved on to the box. I made it from 1/8" MDF.
There are several control panels that line both sides (4 on each side). On the original prop a dasboard from a car was used and modified. Since I didn't have a 1/3 scale car I had to sratchbuild one.
All eight of the panels were made from the same form and then modified t look different. Instead of making eight from scratch I molded the original in silicone and cast them in resin.
From there I matched the details from he original prop and attached them to the model.
